The core function of the embossing (winding pattern) on the copper busbars of the distribution transformer is to optimize the electrical and mechanical properties at the connection points through mechanical means, ensuring the long-term safety and stability of large current transmission. In simple terms, it is a key process that combines both internal and external aspects.

Its core functions are mainly manifested in the following three aspects:

  1. Electrical core: Significantly reduces contact resistance and minimizes heat generation.

This is the primary and fundamental purpose of embossing.

  • Removing surface obstructions: The surface of the copper strip appears smooth, but under a microscopic view, there are depressions and oxide layers, and the actual conductive contact points are very few. The regular raised points formed by embossing will undergo plastic deformation under the pressure of the bolt tightening, like countless small "contacts" that push apart and pierce through these microscopic voids and oxide layers.
  • Increase effective contact: These plastic-deformed protrusions significantly increase the actual conductive effective contact area, thereby effectively reducing the contact resistance. According to Joule's law (Q = I²Rt), the reduction in resistance directly reduces the heat generated when a large current passes through, which is a fundamental measure to prevent the connection from burning out due to overheating. Patent data shows that for the bonded surfaces after embossing treatment, the contact resistance value can be reduced from 6-8 μΩ to 2-4 μΩ.

  1. Mechanical Assurance: Enhance connection stability and resist environmental stress of distribution transformer
  • Anti-loosening and Anti-vibration: The raised and recessed patterns on the embossed surface significantly increase the static friction between the connection surfaces. This effectively resists minor displacements caused by vibration or thermal expansion and contraction during equipment operation, preventing the connection bolts from loosening and ensuring the reliability of long-term connection.
  • Preventing "Micro-Strain Corrosion": In a vibrating environment, even when the human eye cannot detect it, the joint surface may experience relative sliding at the micrometer level. This sliding will wear away the existing protective layer, causing the newly exposed metal to continuously oxidize, leading to a vicious cycle of increasing contact resistance. The high friction generated by the embossing process can effectively prevent this "micro-strain corrosion".

  1. Process Assistance: Enhancing Installation Quality and Long-Term Protection
  • Storage of Conductive Paste: The embossed grooves can function like a "mini oil reservoir", capable of holding and retaining the conductive paste (electric composite grease) applied to the joint surface. This prevents it from being completely squeezed out during tightening, thereby enabling it to continuously fill gaps and prevent oxidation over time.
  • Visual Identification: The embossed area also serves as an intuitive indicator, reminding operators that this is a "critical connection surface" that has undergone special treatment. They must ensure the connection quality and avoid omitting any process steps.
